Most instrument failures are not manufacturing defects — they are specification mistakes. These are the ones we see most often in Ludhiana.
Press and forging duty hammers a gauge on every stroke. Glycerine-filled gauges with snubbers, ranged to two-thirds of scale, last years instead of months.
Forging and heat-treatment furnaces destroy the protection tube. Match the sheath and ceramic protection to the atmosphere and temperature and the thermocouple stops being a monthly consumable.
Plating-bath temperature decides finish quality and rejection rate. Correctly-specified, calibrated sensors in the right position hold the bath and protect the yield.
Live steam cooks a gauge in weeks, and dye-bath temperature decides the shade. Siphons on steam and correctly-specified sensors on dye baths are the design, not the extra.
A gauge in the bottom fifth of its scale reads poorly and wears unevenly. Range so working pressure sits between half and two-thirds of full scale.
A forging and fasteners unit in the Focal Point belt was replacing heat-treatment thermocouples frequently and still getting inconsistent hardness results, with occasional batches out of specification. The furnace controls looked correct and the process was being blamed.
The thermocouples were a general-purpose type in protection tubes that degraded quickly in the furnace atmosphere. They read low and drifted as they aged, so the controller ran the furnace hotter than indicated on some cycles — exactly the pattern that produces inconsistent hardness and frequent thermocouple failures.
We supplied thermocouples of the correct calibration with ceramic protection matched to the furnace, calibrated the loops with certificates, and set a replacement interval. The temperature held true, the hardness came back into specification consistently, and the thermocouple failures dropped sharply — fixing both problems with the correct instrument.
Ludhiana's strength — thousands of mid-sized units — is also how it wastes instrument spend: buying cheap gauges and thermocouples reactively, over and over, because the duty was never specified. A dry gauge on a press, a general-purpose thermocouple in a forging furnace, a utility gauge on a dye-steam line — each fails predictably, and the reflex is a cheaper replacement that fails just as fast.
