Most instrument failures are not manufacturing defects — they are specification mistakes. These are the ones we see most often in Meerut.
Live steam cooks a gauge in weeks. In a sugar or paper mill running a season hard, a pigtail or coil siphon protects the movement for a fraction of the gauge cost — the most common avoidable failure in a boiler house.
On boilers the gauge is part of the safety case — correct range, over-range protection and the right connection are not optional. We specify them as standard.
Direct-connected gauges do not survive aggressive media. A diaphragm seal with the correct wetted material and fill fluid keeps the process off the instrument.
A gauge spending its life in the bottom fifth of its scale reads poorly and wears unevenly. Range so working pressure sits between half and two-thirds of full scale.
'It's only air/water' is how a utility loop ends up with an unreliable reading. Correct range, connection and a filled gauge where there is pulsation give you a reading you can trust.
A sugar unit near Meerut was replacing boiler-house steam gauges heavily every crushing season, keeping a stock of cheap gauges and swapping them as they failed — accepted as a seasonal running cost.
The gauges were connected directly to the steam header with no siphon. Live steam was entering each socket and cooking the movement, so no gauge lasted the season and the cheap replacements failed fastest. It was an installation problem in the guise of a gauge problem.
We fitted coil siphons and gauge savers, ranged the gauges correctly and used filled gauges on the pulsating points. The steam condensed in the siphon loop and protected the movement. The gauges lasted the season and beyond, and the mill's seasonal gauge spend dropped sharply — solved by a fitting worth a fraction of the gauge.
Across Meerut's mills and engineering units, a lot of instrument money goes on cheap gauges bought over and over because the installation was never specified — a steam gauge without a siphon, a corrosive line with a direct gauge, an oversized range on a utility loop. Each fails predictably, and the reflex is a cheaper replacement that fails just as fast.
Our answer is to fix the installation once — often with a fitting worth a fraction of the gauge instead of a stream of replacements. That is a worse single invoice and a far better season, and across Meerut's steam-heavy plants it is the honest thing to do.
