Hazardous Areas: Specifying Instruments Safely

In a hazardous area, the instrument's job is not just to read correctly — it is to never become an ignition source. Here is what area classification means and why you cannot cut corners on it.

Why hazardous areas are different

In an ordinary plant, a wrongly specified instrument gives a wrong reading. In a hazardous area — where flammable gases, vapours or dusts may be present — a wrongly specified instrument can give a spark that ignites the atmosphere. The failure mode is not a bad measurement; it is an explosion. That is why hazardous-area specification is a safety discipline, not a budget decision, and why an uncertified instrument fitted into a certified area is never an acceptable saving.

Area classification decides the instrument

Hazardous areas are classified by how likely a flammable atmosphere is and what the flammable substance is. The key parameters you need to specify are the zone (how often the atmosphere is present), the gas group (what the flammable substance is), and the temperature class (the maximum surface temperature allowed). Together these decide which protection method and certification the instrument must carry. You cannot choose an instrument for a hazardous area without knowing these — so the first step is always to get the area classification from your plant's documentation.

Protection methods

Two common approaches appear in instrumentation. Flameproof / explosion-proof (Ex d) enclosures are built strong enough to contain an internal explosion and cool the escaping gases so they cannot ignite the surrounding atmosphere. Intrinsic safety (Ex i) limits the electrical energy in the circuit so low that it cannot produce an igniting spark or hot surface, even in fault conditions. Which is appropriate depends on the instrument, the zone and the installation — a transmitter on a loop is often intrinsically safe, while a robust field device may be flameproof.

The rule: never substitute

The single most important rule is that you never substitute an uncertified instrument into a certified area, and never fit an instrument certified for a less demanding zone or gas group than the area requires. It does not matter that the uncertified instrument is cheaper, in stock, or "the same thing" mechanically — the certification is the safety case, and without it the instrument is an ignition source waiting for the wrong day. If a certified instrument is on longer delivery, wait for it or use a properly certified temporary measure; do not fit an ordinary one.
